A workable model is a flat makeready allowance per press pass plus a percentage of the net run for running spoilage: small digital jobs might carry 5 to 25 makeready sheets per pass and 2 to 5 percent running spoilage, while offset work commonly burns 50 to 250 makeready sheets per pass and carries 2 to 8 percent or more, rising with each finishing operation.

Two kinds of waste, two kinds of allowance

Makeready waste is fixed per setup: the sheets consumed getting the press up to color and register before the first good sheet. It does not scale with the run, which is why it belongs in the plan as a flat sheet count per pass. A two-sided job run as two passes burns makeready twice.

Running spoilage scales with the run: misfeeds, ink drift, inspection pulls, and the sheets destroyed in finishing. It belongs in the plan as a percentage of the net sheets.

Folding both into a single percentage is the classic mistake. A percentage sized for long runs starves short runs of setup sheets, and a percentage sized for short runs overcharges long ones.

What moves the numbers

Waste allowances rise with each additional press pass, with tight color work, with heavy ink coverage, with difficult stocks, and with every finishing operation that follows, since folding, laminating, and diecutting each destroy some good sheets. Shops tune these numbers from their own job history; published trade tables are starting points, not answers.
